Conditions, Sequencing, and Diagnosing Application Defects

A coating is a chemical process that happens on a wall, and it can only run correctly inside a range of temperature, humidity, and surface condition. This chapter covers those limits, the sequencing decisions that keep a job clean and efficient, and a working catalog of application defects with their causes, because the exam presents defects as symptom descriptions and asks for the mechanism. It is the second of two chapters on the Application content area.

Temperature, Humidity, and Dew Point

Every coating has a minimum application temperature, usually stated for both the air and the surface, and painting below it prevents proper film formation and cure. In a waterborne coating the mechanism is coalescence: the resin particles must soften and fuse into a continuous film as the water leaves, and below the minimum film formation temperature they simply do not fuse, leaving a powdery, weak film that may look acceptable for a week. That is the risk in an exterior coat applied late on a warm afternoon when the temperature falls sharply after sunset, because the film has not coalesced before the temperature drops. The other end of the range matters too. A dark stucco wall in full sun reading 130 degrees at the surface is above what most coatings tolerate; the paint flashes off before it can flow out, and the honest response is to wait until the surface temperature is within the stated range or move to a shaded elevation. A crew rolling a south-facing stucco wall at two in the afternoon in July and getting lap marks within minutes is describing the same problem in its milder form. High relative humidity slows drying and extends recoat times for latex, because the water has less capacity to evaporate into already moist air. Dew point is the temperature at which moisture condenses out of the air onto a surface, and it matters most on exterior steel: if the steel surface is at or near the dew point, an invisible film of condensation forms and ruins adhesion. The standard practice, often written into commercial specifications, is to require the surface temperature to be a stated margin above the dew point, and to record temperature, humidity, and dew point during application so the record documents that conditions were within the product's limits. Damp siding on a cool morning is not ready even though the sun is out; coating begins after the surface has dried and warmed above the product's minimum.

Sequencing a Job

In a full interior repaint that includes new ceilings, walls, and trim, the efficient and clean order is ceilings first, then walls, then trim, so that each stage's overspray, drips, and cut lines are covered by the next stage rather than having to be protected. Trade sequencing matters as much as coating sequencing: a painting contractor scheduled inside a building where drywall finishing is still underway has a real problem, because sanding dust settles into wet paint, so the trades must be separated in time rather than sharing the space. On occupied buildings the sequencing question is different again. A hallway that must be painted while a building stays open during business hours calls for low-odor waterborne products, brush and roller work rather than spray, and phasing the work so that only part of the corridor is closed at a time. Where a strong-smelling product must be used in an interior, ventilation and a re-occupancy interval matched to the product's cure have to be planned before the owner returns, not improvised when they do. Spraying lacquer on cabinetry inside a finished home is a request to decline as stated; the responsible answer is to move the spraying off site or to use a low-emission product with proper containment. Sample work belongs at the front of the sequence. A mockup or sample area on a large, visually critical job confirms color, sheen, texture, and technique with the owner before production begins, which is also the answer to an owner who chose a color from a small fan deck chip and is unhappy with the finished wall: a large drawdown or sample area viewed in the actual room, in the actual light, should have been planned.

Defects in the Wet and Curing Film

Runs and sags are the simplest defect: too much material applied in one place, flowing downward under gravity before it sets. Orange peel is a sprayed texture resembling the skin of an orange, caused by poor atomization or wrong technique, meaning insufficient pressure, the wrong tip, excessive viscosity, or holding the gun too far away. A holiday is a missed or thin spot in a coating, and on protective work it is a defect because it is a hole in the barrier. Wrinkling appears when an alkyd enamel is applied heavily in direct sun: the surface skins over while the paint underneath stays soft, and the soft layer continues to move under a set skin. Blocking is the sticking of two coated surfaces pressed together, which is what has happened when a painter finishes bedroom doors on Friday, the owner closes them Saturday morning, and by Monday the paint has pulled away where the door met the jamb; the film was not cured enough to resist pressure. Craters, small round depressions each with a dimple in the center, indicate silicone or oil contamination on the surface or in the air, often from a lubricant or a furniture polish. Pinholes in a sprayed high-build coating on steel are tiny holes through the film exposing the primer, caused by air or solvent trapped in the film that escapes as it sets. Mud cracking is a network of wide cracks in a heavily applied elastomeric or high-build coating, caused by too heavy a film shrinking as it dries. Small hard specks in a high-gloss enamel are prevented by straining the material and de-nibbing lightly between coats. Surfactant leaching is the glossy tan streaking that runs down a wall below the windows a week or two after painting in cool, damp weather; water-soluble additives migrate to the surface, and it washes off without damaging the film.

Defects That Are Really Preparation or Product Failures

Some visible defects have nothing to do with how the paint was applied, and telling the difference is what separates a diagnosis from a guess. A blotchy finish coat on a wall with several skim-coated repairs, even after the whole wall was primed, means the primer was absorbed unevenly and did not seal evenly, so the repairs are still more porous than the field. A dull halo around every drywall patch under afternoon light means spot-priming was skipped. A hairline stucco crack that reappears weeks after being coated with wall paint reappears because ordinary paint films are too thin to bridge a moving crack, and the correct product is an elastomeric applied at its specified thickness. A galvanized downspout peeling in sheets after one summer, despite a galvanized-rated primer, failed because the zinc was not cleaned of manufacturing oils first. A painted exterior door in full afternoon sun that blisters every summer even after careful preparation is telling you the surface temperature is the problem, and the remedy is a lighter color or a heat-reflective formulation. A finish coat applied over a primer that sat exposed on an exterior for six weeks needs the weathered primer washed and checked before topcoating, because a weathered primer surface is chalked and contaminated. Touch-up deserves its own paragraph, because it is the most common source of a punch-list argument. A touch-up on a flat ceiling that shows as a visible patch even when the paint came from the original can shows because it was applied with a different tool and a different film thickness than the surrounding field. The correct repair approach on a punch-list walkthrough is therefore to touch up only if the area is small and recent, and otherwise to coat the wall corner to corner. Leaving the owner a small labeled container of the finish material matters for the same reason: future touch-ups from the same batch minimize visible differences.

Texture Matching, Specifications, and Handover

Matching an existing texture is a skill with three variables, and all three have to line up: the spray pattern of the texture gun, the consistency of the material, and the timing of the knockdown pass. A patch in a knockdown-textured wall that gets any one of them wrong will read as a patch under raking light no matter how well it is painted, which is why a sample on scrap board is worth the ten minutes. On specified commercial work, the specification governs the method as well as the product. Where a specification calls for a section to be applied by brush and the crew would prefer to spray, the specified method controls unless the change is approved in writing, because the specifier may have chosen brush application for film build, containment, or appearance reasons that are not obvious from the field. Submittals precede delivery on most commercial jobs, and what the painter typically submits is product data sheets, safety data sheets, and color drawdowns for approval. At handover, several small acts protect the relationship and the contractor. Leave labeled touch-up material. Walk the punch list with the owner and agree on what is a defect versus a normal characteristic of the finish. Where an anti-graffiti sacrificial coating has been applied over a mural, tell the owner explicitly that the sacrificial layer comes off with the graffiti and must be reapplied, because a maintenance product that the owner does not know to maintain is a complaint waiting to happen. And where the work involved documented conditions, deliver the record.
